I have a '90 W250 I'm looking to intercool. I have the whole rad support, rad, trans and A/C coolers and what not from a '93, and intercooler with tubes that is my easy option. My other option is a second gen intercooler and pipes, along with a mix of what ever parts would make it fit. So my question is if I were to go with the second gen intercooler, what would be the best mix of parts to make it fit.

I have both rad supports and all the aux coolers for a non I/C and an I/C truck, I have the 1g I/C and pipes, and can get the 2g I/C and pipes as well. Truck currently has hx35 with unhooked wastegate from a 95, 5x.020 injectors, built 47rh, studded and o-ringed head, pump maxed and advanced a tooth. Pegs a 30 psi boost gauge and can peg a 1600 deg egt...

Any insight as to what to use for the 2g would be appreciated, thanks

Well with the mods you have to your motor I would recommend the 2nd Gen IC. It's just bigger and will provide more cooling. The Stock 1st Gen unit might not be too small for your mods, but it does have it's limits.

2nd Gen IC's seem to install best with the Non-IC rad supports. There are a few threads out there on the 2nd Gen IC on a Non-IC rad support...search here, the Diesel truck resource, Cummins Forum, and even Pirate4x4.

Here's what I did on my early 91. Yours will be different obviously because of the fitment of the grille (if you want to run A/C). I used all second gen parts, but cut off the "leg" on the intake horn. The picture shows a stock 89-91 throttle bracket, but I updated to a IC (91.5-93) throttle bracket, and did some careful grinding to clear the injection lines. You'll also have to do some work to the battery tray, as the cold side piping will hit the left rear bottom side of the tray.

In the last picture, the center bar that's in front of the intercooler is no longer there, I had it on there when I was mocking things up. I would recommend getting the lower intercooler mounts (isolators and brackets) off a 2nd gen, as just two bolts holding the intercooler really isn't adequate for its size and weight.

Thanks for the info and pics. I was hoping to use the intercooled rad because it is larger, and leaks less lol, but I'm not sure if it fits between the Intercooler ends. Maybe if it isnt too cold, I'll pull out the rad support and 2nd gen cooler this weekend. Play some tetris lol.
