JQ, your stock injectors are big enough for 300-320 HP with pump tuning if you have the air to support it. I'd throw more air at it before you do injectors. As was said, the 7.3 liter PSD intercooler is a better fit and has more surface area than a 2nd gen Dodge unit. Upgrade the fuel supply as well, and unplug the KSB on your dyno runs/drag passes.

Some of use would like to know if that would be an improvement that is a little more cost effective and less work than the swap.

If you don't I will. But it would be summer before I get to try.

I would go with the stage IV over the stage III compressor up grade.
Stage IV upgrade comes with the compressor housing that you would need for the intercooler project.
The HX35, as ford has mentioned, will give you the same compressor housing, that you need...............and may be the less expensive way to go..........But when the power starts climbing, you going to need to up date the HX35 to at least a stage III or possible a stage IV any ways.

I say, use the turbo that came with the truck and up grade it.

That being said, i when with a HX35 off of a 95 2nt gen for my 2nt gen intercooler project!.......as i have no intention of going fast enough to be classified as wild!!!!!(SAYS THE MAN AS HE STEPS OFF THAT SLIPPERY SLOPE   )
When your searching the Wrecking Yards for parts make sure you pick up this part for the turbo.

That Elbow will be required for you intercooler project, and is what Philip
was taking about with the 2 1/2 and 3"Designs.
2nt gen intercooler install.

The stock 2nt gen tubes work on the passanger side but the divers side is another story
How ever Tim (TWorline) On this sight, is helping me with this project.
and is making me one of his big "CoolerTubz."
this is only the beginning............when it's finished it will shine better then them dirty chrome valve covers. if you look in the previous pic, you can also see it.

Yes, but the intercooler is maintenance free............and the lower the egts, the more fuel you can pour on it.
W/M system it grate..........But with a intercooler it would be even better......and if it's not......you need more fuel

Mine with stock 50mm turbo w/14non gated housing, tuned pump, banks intercooler, straight pipe and stock everything else made 301 on a dyno jet, the s300 and intake(bhaf) made 319HP. Thats all with stock injectors. Don't bother with 60mm wheel if your going for 500, Bigger injectors and s300 will put you over 400 and with a little bottle your already above your goal. Now I don't think anybody has tried a 450+ combo with an h1c or hx35, could be cool. Get some 5x16's or 18's, externally gate the turbo and spray the crap out of it. I think the real problem with getting horsepower is #2 only. If your not afraid of NOS (just kidding, nitrous) You should be able to make that thing rip.

JQmile you should put a water to air intercooler like i put on my D250.I went from a 15.03@88mph to a 14.49@90mph,it dropped the charge air temp from 589* to 120* on a run and it only cost about 200 dollars for the intercooler and couplers 8)

Thanks for all the advice guys....I do have the stock turbo and intercooler leftover from my '97 dually that I could adapt.......that might be cheap and fix both my problems...although I do like the idear of an air to water intercooler, thanks for bringing it up! Not afraid of nitrous, have three stages worth sitting in a box, just concerned about how much $$ I can spend before I get out of the "budget" range. Already have injectors, so I have plenty of fuel, but right now I am out of air.....

the second gen stuff you have layin around would work just great for a budget build especially if you are goin to bottle it.
